Abstract (AI)
The pores that occur during the casting process greatly worsen the fatigue characteristics of the alloys of the Al-Si system (silumins). The severity of casting pores during fatigue is associated with a number of factors, such as pore size, morphology, position inside the cast part, etc. Metallography is easily applied to the statistical characterization of pores. However, random two-dimensional slices through the pores do not give good estimates of the defect size without additional data analysis. The paper presents two experimental methods, namely X-ray computed tomography and metallography, which are applied to the casting of the AlSi7Mg alloy to characterize the size and morphology of the pores of the casting. Three-dimensional data obtained by X-ray computed tomography were used to evaluate the criteria for determining the pore size based on metallographic measurements. The stress concentration caused by the real 3D morphology of pores was then investigated by the finite element method and compared with simplified 2D models of pores.
Key Findings
1
Casting pores in Al–Si (AlSi7Mg) alloys critically worsen fatigue performance, influenced by pore size, morphology, and position.
2
Finite element analysis on real 3D pore morphologies shows stress concentrations that were compared with those from simplified 2D pore models, highlighting differences due to 3D shape.
3
Metallography provides convenient statistical characterization but random 2D slices alone do not reliably estimate true defect size.
4
X-ray computed tomography (XCT) yields 3D pore data used to evaluate and calibrate pore-size determination criteria based on metallographic measurements.
